Abstract Scope Understanding dynamic contact and cohesive bonding mechanism is essential for the cold spray particle deposition process. Because of its high speed nature, in-situ observations of the physics associated with CS is challenging and expensive, while numerical approaches provide viable and cost-effective pathway to address the challenges. This work uses a meshfree smoothed particle hydrodynamics (SPH) method to simulate zinc microparticles impacting a AZ91 substrate. Since AZ91 has asymmetric yield strength and hardening in tension and compression, Cazacu-Plunkett-Barlat (CBP06) yield function is used to model AZ91. The SPH model is first compared to the conventional mesh-based finite element models such as Lagrangian and Coupled Eulerian-Lagrangian (CEL). Then the effects of particle size, velocity, impact angle, substrate basal plane orientation on the CS deposition quality are systematically investigated using the SPH model. The adiabatic shear instability and jetting adhesion mechanisms for Zn-AZ91 are investigated and discussed based on the SPH modeling results.
