Abstract Scope Greater manufacturing efficiency of lightweight automotive panels and parts could be achieved by better stamping processes for both aluminum alloys and higher strength-to-weight steels. Lighter vehicles will reduce greenhouse gas emissions both by improving gas mileage for ICE vehicles and by extending driving range in electric vehicles. Wear resistant claddings are being developed from new ultra-hard refractory high-entropy alloys (RHEA) developed by Ames and Sandia National Labs to greatly improve the service life of critical surfaces of automotive sheet metal stamping dies and inserts by powder-based cladding methods, while minimizing the need for die lubricants. At the first stages of our collaboration with Ford, cladding layers of at least 2 alloys will be applied by thermal spray and by DED-AM on flat test coupons and model forming dies. Results of microstructure analysis and initial wear and forming tests are reported. Support from USDOE-EERE-AMMTO through Ames Laboratory on Contract No. DE-AC02-07CH11358.
