Abstract Scope This study presents findings on the scalable production of electrically conductive aluminum alloy wires with graphene additives using the friction extrusion technique. By incorporating graphene, the electrical conductivity of aluminum is improved to approximately 65% of copper, making it suitable for lightweight applications. Previous research used energy- and resource-intensive methods, but friction extrusion operates at lower temperatures, preventing adverse effects. The study successfully extrudes Al-graphene wires (2.5 mm diameter, 2 meters long) at an extrusion ratio of 100:1. Different feedstock configurations, specifically longitudinally slots, were investigated to ensure effective graphene distribution. Additionally, the impact of two friction extrusion die geometries (flat vs. scroll-faced die) and varying billet slot numbers on electrical conductivity were studied while maintaining a constant graphene concentration. The presentation compares the electrical conductivity of Al-graphene wires for different die geometries and billet configurations. Furthermore, a correlation is established between friction extrusion parameters, response variables, and electrical properties.
