Abstract Scope This study focuses on the fabrication of a lightweight, high-strength hybrid reinforced Al-based functionally graded composite via the powder metallurgy route(PM). The impact of carbon nanotubes (CNTs), Y2O3,and SiC reinforcements in the Al matrix is investigated in terms of structure, morphology, phase composition, thermal stability, and mechanical properties. A 3-5 layered graded bulk sample is produced by SPS,with a continuous variation of Y2O3/CNT (0-2.5 wt.%) through the PM route. Characterization techniques including XRD, TEM, SEM-EDS, and indentation are employed. Milling for more than 20 hours leads to a uniform distribution of CNTs,while cryomilling with ball-to-powder ratio of 100:1 reduces agglomeration and effectively cleaves the nanotubes, minimizing entanglements. XRD analysis reveals minimal reaction products during hot processing, and SEM-BSE images confirm the maintenance of the graded structure after sintering.The hybrid reinforcement gives yield strength exceeding 600 MPa for the highest Y2O3 layer with mitigating CTE issues associated with existing Al composites.
