Abstract Scope Laser powder bed fusion (LPBF) is a digital manufacturing technology that makes 3D parts with complex geometry. Over the past 2 years, we have worked on a long-term project with the European Synchrotron Radiation Facilities to see inside additive manufacturing with the extremely brilliant source. We successfully developed a physical twin of the Renishaw’s RenAM500Q system and integrated it onto the ultra-fast X-ray imaging platform at the imaging beamline ID19. The physical twins are embedded with three different sensing technologies, e.g. optical and X-ray imaging, to capture processing phenomena at the powder bed surface and inside the melt pool. Here, we will report some of the common defect generation dynamics during LPBF of Al-, Ti-, Fe-, and Ni-based alloys. Our preliminary results provide fundamental understanding of LPBF under industrial conditions, and hence provide insightful information for the development of processing windows and next-generation digital twin for defect prediction.
