Abstract Scope Flexible Fabrication (Flex Fab) is a highly adaptable manufacturing process that synergizes cutting, punching, bending, and welding technologies to produce different sheet metal components for automotive and other applications. It utilizes generic tools to reduce part-specific tooling cost and shorten product lead time, enabling profitable low volume production. The versatility of the process to form different parts with complex geometries largely relies on multi-step and/or incremental forming in one or more operations. This imposes challenges in part dimensional quality control due to the accumulated springback and distortion induced in each forming step. In this presentation, methods to minimize part distortion in different Flex Fab operations are discussed. A combined approach of numerical modelling and physical testing was applied focusing on the validation and optimization of process parameters, tool designs, and part geometries.
