Abstract Scope This study examined the effectiveness of plasma-sprayed ceramic coatings as a diffusion barrier to prevent the formation of saddle marks on aluminum 6000 series logs during continuous homogenization. Our study shows that during the exposure at temperatures close to the aluminum melting point, aluminum diffuses into the stainless steel, where intermetallic Ni-Al/Fe-Al compounds form. When the billets are moved, the chunks of bonded aluminum are pulled out of the billet, leaving deep craters on the surface, greatly decreasing the final product value. The study found that the ceramic coating acted as a barrier, preventing aluminum diffusion and intermetallic formation, thereby eliminating saddle marks and improving surface morphology. The use of atmospheric plasma spray torch to deposit Al2O3 layers was found to be effective in preventing intermetallic compound formation during homogenization. This promising solution can increase the product recovery during forming, while minimizing scrap material and enhancing the overall manufacturing process.
