| Abstract Scope |
End-of-life aluminum food packaging is an under-utilized secondary resource, yet conventional remelting-based recycling is associated with high energy consumption and material losses. This study investigates the energy efficient processing via. solid-state upcycling of post-consumer AA3003 packaging waste using additive friction stir deposition (AFSD). Processing via. AFSD produced a homogeneous dynamically recrystallized microstructure with uniformly dispersed Al–Mn(Fe) intermetallic particles, reflecting extensive plastic deformation and material mixing during deposition. The deposit exhibited a hardness of ~35 HV, a yield strength of ~65 MPa, and an ultimate tensile strength of ~120 MPa. A defect-free structural component was successfully machined from the deposit, demonstrating the feasibility of direct solid-state manufacturing from end-of-life packaging waste. Relative to conventional recycling, the proposed route reduced cumulative energy demand and global warming potential by ~59%, highlighting its potential as a sustainable solid-state manufacturing pathway. |
