| Abstract Scope |
Growing demand for rare-earth-free permanent magnets has renewed interest in Alnico alloys, but their brittleness limits their manufacture into complex or structural shapes by conventional methods. This study introduces Friction Consolidation (FC), a novel solid-state processing route for producing fully dense, net-shape Alnico bulk magnets directly from pre-alloyed powder. To reduce tool wear and enable the material flow needed for consolidation, ductile Al and Cu powders were blended into the feedstock. FC achieved full densification without melting, but the as-consolidated compacts lacked the shape anisotropy required for hard magnetic performance. A subsequent heat treatment recovered hard magnetic behavior. Transmission electron microscopy tracks the accompanying elemental partitioning, revealing nanoscale separation of ferromagnetic Fe-Co rods from the paramagnetic Ni-Al matrix, alongside Cu-rich precipitates that pin domain walls. Together, these findings establish a melt-free route to mechanically robust, high-performance rare-earth-free magnets. |
