| Abstract Scope |
The use of secondary aluminium in Al–Mg–Si extrusion alloys is increasingly driven by sustainability targets, particularly in the automotive sector; however, its impact on structural integrity under industrial conditions remains a key concern. In this work, three alloy variants with nominal recycled contents of 30%, 55%, and 85% were processed via a full production route, including DC casting, homogenization, extrusion into crash-relevant profiles, and T6 tempering. While the lower recycled-content alloys exhibited relatively uniform microstructures, the highest recycled condition led to a pronounced formation of coarse Fe- and Mn-containing intermetallic constituents. These microstructural differences were reflected in mechanical response: the 30% alloy showed consistent deformation behavior, the 55% alloy maintained acceptable performance, whereas the 85% alloy suffered from early surface degradation and cracking. The findings highlight a practical upper limit around 55% recycled content under current processing conditions, beyond which tighter control of input materials and refining becomes essential. |
