| Abstract Scope |
The increasing use of recycled aluminum introduces elevated concentrations of residual elements, particularly Fe and Cu, which can alter intermetallic formation during solidification. This study investigates the influence of Cu addition on Fe- and Mn-rich intermetallics in high-pressure die-cast, recycled-content Al–7Si–Mg–Mn alloys containing elevated Fe. A correlative, multiscale approach combining synchrotron hard x-ray nanoprobe characterization, synchrotron nano-computed tomography, and transmission electron microscopy was used to resolve intermetallic morphology, three-dimensional distribution, and nanoscale chemical partitioning. Corresponding thermodynamic calculations performed over a range of temperatures and Cu concentrations quantified changes in the driving force for phase formation and solid–liquid interfacial energy. By linking experimental observations with predicted nucleation and growth behaviors, this work provides new insight into how Cu influences the formation pathways of Fe-rich intermetallics. The findings provide guidance for establishing Cu tolerance and controlling intermetallic formation in high-recycled-content aluminum alloys. |
