This work investigates magnetic field-assisted directed energy deposition (DED) for controlling solidification and magnetic properties in AlNiCo-3, a rare-earth-free permanent magnet alloy. External magnetic fields of 1.2–1.6 kG were applied during deposition to influence melt-pool dynamics, powder catchment, and microstructural evolution. In-situ infrared thermography and optical imaging quantified thermal histories during processing. Magnetic characterization using vibrating sample magnetometry (VSM) and first-order reversal curve (FORC) analysis evaluated magnetic interactions and reversal mechanisms. Field-assisted processing refined the microstructure and increased magnetic anisotropy compared with conventional DED. Heat treatment increased coercivity by approximately 30–50% while maintaining saturation magnetization near 120 emu/g. Ring specimens fabricated by field-assisted DED achieved energy products of approximately 0.53 MGOe. FORC analysis revealed stronger magnetic interactions and altered switching behavior in the field-assisted material. These results demonstrate that magnetic field-assisted DED provides a viable route for tailoring the magnetic performance of additively manufactured rare-earth-free permanent magnets. |
