| Abstract Scope |
Cast magnesium alloy housings are among the highest-cost, longest lead-time components in legacy rotorcraft, yet conventional fusion-based repair of these castings is limited by hot cracking, porosity, and distortion. Additive friction stir deposition (AFSD) is a solid-state process that operates below the melting point, enabling low-distortion repairs with wrought-like microstructures. In this work, AFSD was used to perform chemistry-matched repairs of representative cast magnesium housing geometries, in which machined groove damage was filled using extruded Mg alloy WE43 feedstock of matching composition. Microstructural characterization, including electron backscatter diffraction analysis of grain size, crystallographic texture, and the transition across the repair–substrate interface, was performed to compare the dynamically recrystallized deposit to the substrate. Repair effectiveness was evaluated through three-point bend and fatigue testing, with repaired specimens benchmarked against pristine and unrepaired damaged controls. The results demonstrate the ability of AFSD to restore structural performance of cast magnesium components. |
