Abstract Scope As part of our interdisciplinary research on biodegradable as-cast materials, we produced complex composite casting foams from a zinc alloy alloyed with magnesium. The complex internal macrostructure was created using a sodium chloride (NaCl) salt core, providing structural features at both the macro- and microscale. Complex gravity casting, 3D centrifugal casting on a vibrating table, conventional centrifugal casting, and high-pressure die casting (HPDC) were employed to fill the very thin bridges within the casting cavity. We successfully produced compose casting foams. Novel concepts for shaping the foam structure, supported with numerical simulations of the casting process at different hierarchical levels were developed, together with new approaches for manufacturing components intended for medical applications. A comprehensive characterization of the metallic foam structures was carried out at both the macro- and microscale using computed tomography, optical and scanning electron microscopy, chemical analyses, and simultaneous thermal analysis in correlation with various mechanical tests.
