We will present how deviations from commercial wrought compositions within the Al-Zn-Mg-Cu system influence the microstructure and mechanical response of cold spray (CS) material. A series of 6 custom alloy powders, spanning the compositional space: 3-6.5 wt% Zn, 1.8-2.8 wt% Mg, and 0-2.6 wt% Cu, were produced via gas atomization and deposited using high-pressure CS. Their microstructures and mechanical properties were investigated and compared with CS AA7020 and AA7050 deposits. All the custom alloys exhibited DEs of 48-67% and as-sprayed densities greater than 99.5%, outperforming their commercial counterparts. Copper additions increased the yield/tensile strength of the deposit, but also lowered the ductility. Removing minor alloying elements, e.g. Fe, Cr, and Mn, significantly increased ductility. The Al-5wt%Zn-1.8wt%Mg reached 11% elongation-to-failure in the as-sprayed condition, approximately five times that of commercial AA7020 CS deposit. Electron microscopy of the precipitate structures in the powders and deposited materials after heat treatment will be presented. |
