Abstract Scope Efforts to enable the global adoption of sustainable technologies such as electrification and renewable energy sources have increased demand of critical metals, requiring manufacturing solutions with higher material efficiency and improved circularity of raw materials. In pursuit of this goal, cold spray deposition emerges as a solution to extend component lifetime with functional coatings and repair. High-cost refractory metals that exhibit low material efficiencies are a current limitation to this technique. This work explores the effectiveness of cold spray processing strategies which reduce material waste and improve process circularity. Metal powder recovery and reuse is demonstrated as a promising tool to capture an existing waste stream of critical metals. Undeposited feedstock powder is collected, analyzed, and processed to enable effective reuse in further cold spray processing. Material specimens printed using virgin powder are compared to those sprayed with recovered powder to evaluate potential effects on part quality and performance.
