Spatter introduces stochastic variability in laser powder bed fusion (LPBF) by redistributing molten material across the powder bed and disrupting subsequent layer formation. Using synchronized in-situ X-ray imaging and Multiphysics simulations, we show that ejected molten and partially molten spatter particles can remain coupled to the laser after launch and undergo recoil-pressure-driven momentum reversal before ballistic escape. This reversal occurs within microseconds and is accompanied by particle deformation, indicating active laser-mediated forcing rather than passive settling. By varying Gaussian beam diameter, we reveal a non-monotonic balance between spatter generation and post-ejection recapture. Moderate beam enlargement increases spatter size and produces a more adverse escaping population, whereas further enlargement increases spatter–beam residence time and shifts particle fate from ballistic escape to laser-modulated recapture. These findings identify laser-driven recoil recapture as a post-ejection mechanism that redirects already-ejected material before redeposition, interrupting a redistribution pathway implicated in LPBF defect formation. |
