| Abstract Scope |
Powder reuse is a key advantage of laser powder bed fusion (LPBF), but repeated recycling can degrade powder quality and affect printability by shifting the processing map. This study investigates the influence of powder degradation on the printability of an Al–Fe–Zr alloy using a multimodal imaging approach. Virgin and recycled powders were assessed through standard powder characterisation and systematic process parameter screening to identify stable printing conditions. High-speed in situ coaxial optical imaging and automated image processing were used to monitor and quantify melt pool behaviour and spatter generation. Ex situ optical microscopy and radiography were performed to evaluate surface roughness, porosity and defect formation, linking process signatures to build quality. Selected observations were further compared with synchrotron X-ray radiography to provide insight into melt pool dynamics. The combined workflow establishes a practical framework for assessing powder degradation and supporting robust powder reuse strategies for LPBF manufacturing. |
