AheaddŽ Aluminum CP1, a novel Al-Fe-Zr powder developed for additive manufacturing, has shown strong mechanical and thermal performance. However, its particle-level impact response during cold spray remains unexplored, making process parameters reliant on generic aluminum data. This study presents a three-dimensional Coupled Eulerian-Lagrangian (CEL) finite element analysis to simulate impact of single CP1 particle. The model was developed using Johnson-Cook plasticity at impact velocities of 500, 700, and 750 m/s. These velocities were selected close to yield-scaled estimated critical velocity of 689 m/s. At 500 m/s, the particle exhibited plastic deformation with residual rebound, indicating insufficient bonding. At 700 and 750 m/s, deposition criteria were satisfied, with pronounced interfacial jetting, significant plastic strain accumulation, and elevated temperature at the particle-substrate interface. These results establish predictive process window for cold spray deposition of CP1 and novel materials, enabling informed experimental design ahead of physical trials. |
