| Abstract Scope |
Scalmalloy, a high-strength Al–Mg–Sc–Zr alloy strengthened by thermally stable Al₃(ScₓZr₁₋ₓ) nanoprecipitates, is a promising feedstock for cold-sprayed lightweight structural components. However, the influence of heat treatment on the microstructure, mechanical response, and resulting sprayability of gas-stomized Scalmalloy powders remains unexplored. In this study, gas-atomized Scalmalloy powders were directly aged for 4 h between 250 and 400 °C. DSC analysis revealed an exothermic peak at 326 °C, corresponding to maximum Al₃(ScₓZr₁₋ₓ) precipitation, consistent with the peak-aged condition (325 °C), which exhibited the highest microhardness (208 HV) exceeding that of T6 Al7075 powders (176 HV), previously reported among the hardest cold-sprayable aluminum feedstocks. Simulation using nitrogen at the maximum operating conditions (60 bar, 500 °C) for the selected equipment predicted high deposition efficiency for as-atomized powders (≈78%) but only ≈6% for the peak-aged condition, indicating that stronger powders require lighter carrier gases like helium to achieve efficient deposition. |
