| Abstract Scope |
Green steel must not only reduce emissions but also become cost-competitive with conventional steelmaking. Although renewable hydrogen offers a low-carbon route for iron ore reduction, its cost remains a major barrier. Here we present a meltless, solid-state steelmaking concept designed to offset part of this cost by eliminating bulk melting, reducing processing temperature, and enabling near-net-shape production. The process combines hydrogen reduction of iron ore concentrate with powder-based consolidation and in situ alloying. A central challenge is impurity management, because gangue oxides that would normally partition to slag can remain as inclusions. We explore an impurity valorization strategy in which selected residual oxides are chemically transformed during sintering and incorporated as beneficial alloying elements. This approach enables direct production of high strength steels from ore-derived feedstocks and points toward more cost-effective, low-carbon, solid-state metallurgy. |
