During cold spray (CS) deposition, microparticle impact produces extreme strain-rate deformation and localized thermo-mechanical interactions that drive microstructural evolution. While previous studies have characterized particle kinematics and deformation during CS impact, the mechanisms governing dislocation accumulation and subgrain evolution remain insufficiently understood. In this study, a coupled finite-element framework integrating the Preston-Tonks-Wallace constitutive model with a dislocation-density-based formulation is developed to predict dislocation accumulation and subgrain refinement during the impact of a single microparticle. Results show that increasing impact velocity shifts deformation from compression-dominated plastic flow to localized interfacial shear and jet formation, accompanied by increases in plastic strain and strain rate. These conditions promote rapid accumulation of dislocations and subgrain refinement near the interface. Model predictions are validated against experimental deformation and reported refinement trends. The proposed framework captures the transient pathway linking impact-induced plasticity, dislocation accumulation, and subgrain evolution. |
