Modern body-in-white vehicle structures increasingly use diverse material grades and thicknesses to meet performance, safety, and lightweighting requirements. Accurate spot weld mechanical property data are essential for validating these designs through simulation and structural analysis. However, generating this data relies heavily on physical testing, which is costly, time-consuming, and increasingly impractical as the number of material combinations expands. This work presents a novel methodology for rapidly developing spot weld property databases using a high-efficiency design of experiments (DOE) approach. Mechanical property data were generated across a broad range of material combinations and weld nugget sizes using a limited set of physical tests. Statistical curve fitting and projection mapping were then applied to establish predictive relationships between material combinations, nugget size, and mechanical performance. The resulting framework enables prediction of key spot weld properties for combinations that were not directly tested, significantly reducing experimental effort while expanding databases for vehicle simulation. |
