| Abstract Scope |
Cold spraying ceramics remains a fundamental challenge because brittle particles undergo little or no plastic deformation upon impact, unlike metallic feedstocks. This study demonstrates the successful consolidation of monolithic ZrB₂ and ZrB₂–SiC ultra-high temperature ceramic (UHTC) coatings by cold spray and elucidates the governing consolidation mechanisms. The influence of powder size distribution on coating formation is investigated, revealing that deposition is controlled by mechanical interlocking of fractured particles, localized plastic deformation at particle/substrate interfaces, and impact-induced amorphization, rather than by conventional metallurgical bonding. Nanoindentation and nanoscratch testing are used to correlate consolidation behavior with nanomechanical properties and interfacial integrity. These findings establish a mechanistic framework for extending cold spray to brittle UHTCs for aerospace, hypersonic, and nuclear applications. |
