| Abstract Scope |
Fe-6.5 wt% Si is amongst the most promising soft magnetic materials for energy applications, offering high permeability, low core loss, and elevated electrical resistivity. However, the alloy suffers from severely limited ductility and formability which has limited its practical use. Processing of Fe-6.5Si in complex geometries is possible via additive manufacturing (AM). This study investigates a new high-speed directed energy deposition (HS-DED) process capable of fabricating dense Fe-6.5 wt% Si components at higher laser powers and scan speeds than conventional DED, enabling faster build rates while imposing unique thermokinetic conditions. These extreme processing parameters drive B2 and D0₃ order-disorder phase transitions which is a function of the location along the build direction. The resulting ordered phases contribute to low coercivity and high saturation magnetization. As-built HS-DED samples exhibit competitive soft magnetic performance without post-deposition annealing, establishing HS-DED as a promising pathway for next-generation high-efficiency soft magnetic components. |
