| Abstract Scope |
Recent processing improvements in cold spray materials have significantly increased static mechanical properties, making them promising candidates for structural, coating, and repair applications, provided their fatigue behavior is well understood. This study systematically evaluated S-N fatigue and fatigue crack growth (FCG) behavior of high-integrity cold-sprayed 6061 aluminum in bulk and coating forms, with comparison to wrought 6061 aluminum. Conventional and ultrasonic fatigue tests on as-fabricated bulk deposits were used to identify crack-initiating defects and assess loading-frequency effects. Long FCG testing of as-fabricated, annealed, and T6 conditions at multiple stress ratios revealed crack-propagation mechanisms and the influence of inter-particle diffusion bonding. Small FCG tests on coated substrates examined repair integrity, emphasizing resistance to interface spallation. Results were correlated with tensile and shear properties to assess links between static and dynamic performance and were used to develop design maps supporting structural, coating, and repair applications of cold spray technology. |
