Additive Manufacturing (AM) offers a promising solution for producing near-net-shape preforms for low-volume forging applications, reducing the multiple preforming steps, tooling costs, material waste, and long lead times associated with conventional forging. In this study, Laser Powder Bed Fusion and Directed Energy Deposition were used to fabricate preforms for a Boeing 737 tail skid application. Microstructural and mechanical characterizations were performed at multiple locations to evaluate process-induced variations. Hot compression testing under different temperatures, strain rates, and true strains provided material behavior data for optimizing preform geometry and forging conditions. A simulation-driven design approach was employed to optimize the AM preform, which was fabricated using AM. The forged AM preforms were compared with conventionally manufactured ingot-based preforms through detailed microstructural and mechanical evaluations. The results demonstrate that AM-assisted preforms can significantly reduce tooling and processing requirements while enabling efficient, cost-effective production of complex, low-volume forged components. |
