| Abstract Scope |
Stainless steel (SS) and aluminum (Al) dissimilar metal joining is attractive for lightweight structures, but conventional fusion-based welding processes suffer from brittle Fe–Al intermetallic compound (IMC) formation and thermal distortion because of the mismatch of coefficient of thermal expansion (CTE). This study investigates cold spray process strategies to suppress CTE mismatch induced cracking and improve SS/Al coating quality. SS particles were deposited onto Al alloy substrates under controlled particle size, traverse speed and coating path to clarify their effects on interfacial bonding. The spraying condition was guided by finite element method (FEM). Cross-sectional SEM/EDS analyses were used to examine interface morphology, and elemental distribution, while XRD assessed phase analysis. Characteristics were correlated with bonding strength to clarify how interfacial deformation and mechanical interlocking contributed to bonding. The results demonstrate the feasibility of cold spray for high-strength SS/Al dissimilar metallization while suppressing IMC formation. |
