Composite overwrapped pressure vessels reduce mass relative to metal tanks, but the polymer composite alone is not gas impermeable, requiring a metal liner. Conventional liners, however, are prone to microcracking from a coefficient of thermal expansion mismatch with the surrounding composite, compromising the liner over time. This work investigates cold spray metallization of carbon fiber reinforced polymer (CFRP) as a solid-state manufacturing alternative for producing gas-impermeable liners for rocket oxidizer tanks. Tin and other solder alloy coatings were deposited onto CFRP across a gas pressure range of ~1.4 to 3.8 MPa. Cross-sectional microscopy revealed continuous coatings with mechanical interlocking between the dissimilar materials. In addition to evaluating gas permeation, coatings were characterized via microhardness, pull-off adhesion, and bend testing, with the interface further examined using scanning electron microscopy and energy dispersive X-ray spectroscopy. Results highlight the utility of cold spray for producing hermetically sealed composite oxidizer tank liners. |
