Cold spray deposition of aluminum alloys produces a highly heterogeneous microstructure characterized by ultra-fine grains resulting from the severe shear and rapid strain-rate kinetics accompanying high-speed particle impact. Beyond this morphological heterogeneity, the localized thermal excursions experienced by impacting particles drive precipitate segregation distinct from that of conventionally cold-rolled counterparts. This study systematically characterizes precipitate evolution across cold-rolled and cold-sprayed samples in post-processed conditions, correlating precipitation behavior with microstructural development and the resulting mechanical response. To capture these coupled effects, the viscoplastic self-consistent (VPSC) framework explicitly incorporates precipitate strengthening alongside intersplat boundary and residual-stress contributions. The enhanced mesoscale model reproduces the experimentally observed mechanical behavior with strong fidelity, providing a predictive basis for linking cold-spray processing parameters to strengthening mechanisms. These findings advance the mechanistic understanding of precipitate-mediated strengthening in additively deposited aluminum and establish a foundation for microstructure-driven process optimization. |
