Macrosegregation during solidification remains a critical challenge limiting the processing of high rare-earth magnesium alloys. This study investigates the segregation behavior in a binary Mg–10Er alloy through experimental characterization, segregation modeling, and crack analysis to elucidate the origin of processing failure. Microstructural and compositional analyses revealed pronounced enrichment of Er-rich intermetallic phases along the casting direction, producing severe chemical heterogeneity. Modeling of the solidification process correlated well with the experimentally observed segregation profile, explaining the preferential accumulation of Er-rich phases in the lower regions of the ingot. During subsequent hot rolling, these segregated regions acted as crack initiation sites, resulting in premature failure. Fractographic analysis confirmed crack propagation through Er-rich interdendritic networks. Based on the segregation mechanism, a processing strategy is proposed to minimize compositional heterogeneity and improve hot workability. The study provides insights into controlling segregation and enhancing the processability of high-Er magnesium alloys. |
