Abstract Scope One current trend in the automotive industry is to produce small, lightweight, high power gas and diesel engines, made of A319 alloy. A consequence of this trend is the need for an improvement in fatigue properties of engine blocks, which can be enhanced by increasing the cooling-rate to reduce the length scales of the microstructural features arising from solidification. In this research, the solution to address these contrasting requirements during sand casting, is to adopt water-cooling in the chill. A solid and a water-cooled chill were designed and installed in a bonded-sand mould package instrumented with thermocouples and LVDTs to measure cooling-rates and interface gap size. A mathematical model was developed in “ABAQUS CAE 6.13” to assess the casting/chill interface heat transfer behaviour in castings. Overall, the experimental and modelling results show that this approach has the potential to avoid cold-shuts, while simultaneously improving the cast microstructure farther into casting.
