||Protective Coating for Corrosion and Erosion of Water-Cooled Electrical Contacts in RF Power Devices

High power RF devices utilizing high flow, de-ionized water coolant streams expose copper electrical contacts to corrosive and erosive environments. Currently, electroplated nickel and gold layers are the industry standard for corrosion and erosion protection of the RF device contacts, which provide insufficient protection and lead to premature failure. We present a corrosion and erosion resistant hafnia coating applied via atomic layer deposition (ALD) for enhanced protection of these electrical contacts. Flat nickel/gold plated copper samples were coated with a nanometer thin hafnia ALD coating, and were subjected to accelerated corrosion testing and sonication induced cavitation erosion testing. The coating was characterized throughout the corrosion testing by electrochemical impedance spectroscopy (EIS) and erosion damage was captured and analyzed by scanning electron microscopy (SEM). EIS analysis demonstrated a considerable increase in corrosion resistance of ALD coated samples and SEM showed significantly less erosion damage when compare to the industry standard.
