Mn additions to Mg-Al-based alloys are crucial to combat the negative effects of impurity Fe by causing Al-Mn-Fe intermetallics to form instead of Al-Fe intermetallics. Among these, Al8Mn5 forms as a primary and a eutectic phase and is distributed throughout the microstructure. Here, the nucleation and growth of Al8Mn5 in AZ91 is studied in ingot casting, gravity die casting and high pressure die casting. The focus is on identifying the nucleation sites for Al8Mn5 and the faceted growth mechanisms, and understanding how these are affected by the casting route.
