Abstract Scope A combination of mechanical alloying (MA) and plasma spheroidisation processes has been used to produce Ti-6Al-4V alloy powder that is suitable for additive manufacturing (AM) purposes. The production route starts with the mechanical alloying of a blend of Ti powder and 60Al-40V master alloy powder. MA homogenises the starting powder blend to produce Ti-6Al-4V alloy powder with irregularly shaped powder particles. Flowability, packing density and friability are important powder characteristics in AM because they directly affect the quality of the parts produced. AM places high value on perfectly spherical, non-porous powder that is free of satellites because it behaves in a predictable manner and can thus be controlled during processing to produce quality parts. An additional spheroidisation step is thus necessary to convert the irregularly shaped as-milled powder into spherical, high density powder.
